Any updates or new info? It looked from your photos that the thrust surfaces on those bellevilles was pretty galled up, like they weren't getting any lubricant (which I imagine they aren't). I have one of the earlier ones (like an '81) on my modded car cooling the water heading into the turbo, and it has banjo bolt fittings, like an M10 or M12? I think the '85 oil cooler is same setup though, banjo fittings.

Drew, At this point I feel that to properly support higher power and torque outputs that the Saab 900 gearbox should use spur gears and not helical gears. This might very well prevent having to cast or machine a new case. I'm looking into the possibility of making involute spur gears with a hob on ...

I agree with what he says on page 21, and most of what he says on page 20, but the way I learned it, a properly profiled helical cut gear will not have the faces sliding across each other any more than a properly profiled spur cut gear. The weight is a bit of an issue I had in the back of my mind since the trans is so far forward, but when I had my last one apart I didn't weigh it but the primary case with everything removed I think only weighs about 15lbs, it's actually not that heavy.
