Does anyone have a source for some billet aluminum inlet/outlet ports for a c900 coolant reservoir? I need two sizes, which I believe are 1/4" and 7/8".
I am sure folks with a lathe just make their own.

There are off the shelf weld-on radiator "filler necks" that let you use off the shelf radiator caps, like these. I've used a few different ones before. Caps are available in higher pressures too.

What psi is the c900 cap? something like 14 psi sound right?
I need the inlet/outlet ports as well for the radiator and waterpump hoses.

Like you said, I just use aluminum pipe (actual pipe not tube) which is turned on the lathe just to give a little shoulder.
Or you can get a pipe bung and use a threaded insert like this one for the smaller guy:

There are probably spouts you can buy too, if you don't get a hookup from someone to turn you some.

I really like the catch tank sight glass on Luke's Photo. Very nice little detail ! as I have said several times, there is a wealth of talented people on this site. I myself have not been too inspired lately.
I am bound and determined to learn the basics of T-5 ECU tuning and such. That is what is keeping me from getting my hill climb car just right. Lot's of potential , but just not tweaked right.

What is a good thickness for the aluminum? I have seen universal tanks up to .100" thickness.

If you're making it yourself, thicker will be easy to make it leak-proof. It's actually kind of tricky to get the weld clean enough to seal liquid on thin aluminum. I would definitely not go thinner than .062". Even if it's .125" it won't weigh very much.

My go-to for tanks is 5052 or 3003 in .080". Both are great alloys. I really like 5052, it weathers well and is still easy to form. If it needs a lot of forming (like the end caps I make) I use 3003 in .063.
Another sorta cool thing I made that I'm not sure if I really ever showed anyone here was a tank for water injection on the rally car that utilized otherwise dead space on the 99. Just thought I'd throw this out as inspiration for projects, I always like seeing the way other people have come up with neat solutions for things.

One last question. Does the cap need to be "radiator style", where if over pressurized it lets out air? Or can I get away with a non vented cap? I know that the stock cap has a check valve that opens around 14 psi I think.
